Coherent | Body-in-White: Zero-Gap Welding of Galvanized Sheet Metal (for e-mobility)

Battery system manufacturers require cost-effective, fast and reliable welding methods for thin aluminum and copper foil applications (welding of dissimilar materials) for e-mobility. Non-contact laser welding offers an attractive option, but has not been usable in the past with foil thicknesses below 200 μm. Now, a new type of Adjustable Ring Mode (ARM) fiber laser with a high brightness center beam overcomes these limitations. The ARM laser ring beam first preheats the material to increase the material absorption. Then, the center beam, with its high brightness (high energy density but low total energy), performs the actual welding without damaging the material by introducing in too much heat. Finally, the independently controlled ramp down of the ring power allows the material to cool in a controlled manner, thus minimizing weld pool turbulence and eliminating spatter. Coherent | E-Mobility Battery Production: Laser Welding of up to 100 Copper Foils

Production of pouch type batteries for e-mobility and other applications requires joining as many as 100 copper foils to a Ni-plated copper tab. This has been difficult to accomplish with lasers, so ultrasonic welding has been used, even though it creates issues weld with electrical continuity through the foil stack. Now, a unique new Coherent laser delivers high quality welds, avoids the shunting problems with ultrasonic welding, and provides a perfect electrical connection with the highest conductivity. This unique source is the adjustable ring mode fiber laser which produces a circular center beam surrounded by ring beam. In this case, the CSM-ARM utilizes a high brightness center beam. The leading edge of the lower power ring beam gently heats the foil until material absorption increases, and the high intensity core then supplies sufficient energy for high speed welding. The surrounding material is kept soft and elastic by the ring, minimizing melt pool turbulence and preventing spatter.
